SPAN Panel vs. 200 Amp Service Upgrade in NJ: Which Do You Actually Need?

Almost every week now, someone calls us having read about SPAN panels and asks a version of the same question: do I need one of those, or do I need the regular 200 amp upgrade my last electrician quoted? It is a fair question, and the honest answer is that these are two different purchases that happen to look alike from the outside.

A 200 amp service upgrade raises the ceiling. It replaces the main panel and usually the meter socket and service entrance conductors, and it costs $2,800–$5,500 in Hudson and Essex County. A SPAN Panel MAIN 40 does not raise the ceiling at all. It is a 200A-rated, 40-circuit panel that meters and controls every circuit individually, so it manages the capacity you already have — and it costs $6,500–$10,000 installed.

Which one you need depends entirely on why you are calling. Here is how we sort it out.

The Question Behind the Question: Do You Need Capacity, or Control?

Before any of the scenarios below, there is one measurement that decides most of this: the NEC Article 220 load calculation. It takes an electrician about twenty minutes on site and it tells you what your home actually draws under demand factors, not what the sticker on the panel says.

If that number leaves headroom on your existing service, load management can often use the headroom smartly and you have a real choice. If the number is already pressed against the main breaker, no amount of software fixes it — you need more service. Any electrician who tells you which panel you need before running that calculation is guessing, and you should treat the quote accordingly.

Scenario 1: You Are Adding an EV Charger and Nothing Else

This is the most common call we get, and in Hudson County it is also the scenario where SPAN most often wins outright.

The typical Jersey City rowhouse or Hoboken brownstone was built between 1890 and 1930, runs on 100 amp service, and is all-gas — gas heat, gas hot water, gas cooking. That keeps the calculated load somewhere around 55–65 amps. A 32A Level 2 charger on a 40A circuit brings the total to the high 90s, which is borderline on paper and genuinely fine in practice with dynamic load management, because the charger simply steps down when the house is drawing hard and runs full speed at 2 a.m.

Here is the part that decides it for a lot of people: a conventional 200 amp upgrade means PSE&G has to pull and reset your meter, and that scheduling window currently runs two to four weeks after permit approval, longer in the busy spring and fall. On the row-house blocks it can also mean PSE&G running a separate overhead drop where two houses currently share one, which adds more coordination still. A SPAN panel installed on healthy existing service frequently needs no utility step at all.

The counter-argument is money. A $6,500–$10,000 SPAN install to avoid a $2,800–$5,500 upgrade is not a savings play. If the timeline does not bother you and you do not care about the app, the conventional upgrade is the cheaper road to the same charger. There is also a middle option people forget: a standalone load management device such as an Emporia or a Wallbox Power Boost can let a 100 amp service carry a charger for a few hundred dollars, with none of the monitoring and none of the panel replacement.

Scenario 2: EV Charger Plus a Heat Pump

This is where it gets interesting, and where the answer flips more often than people expect.

An EV charger is a flexible load — it can wait. A heat pump is not. On the coldest morning in January, a cold-climate heat pump plus auxiliary strip heat is drawing hard at exactly the hour your household is drawing hard, and load management cannot shed the thing that is keeping the house warm. SPAN can absolutely prioritise the heat pump over the charger, and it does that well. What it cannot do is create capacity that does not exist when both the heat and the hot water are electric.

So the rule of thumb: if you are converting one system to electric and the rest of the house stays gas, load management usually bridges the gap. If you are converting the whole house to electric — heat, hot water, cooking, plus a car — you are going to need the 200 amp service, and the question becomes whether SPAN is the panel you put on it.

Scenario 3: You Are Building an Addition or Finishing a Basement

Straightforward: this is a capacity job, not a control job. A new addition brings lighting, receptacles, probably a mini-split, maybe a second kitchen or a bathroom with a heated floor. That is added connected load on top of everything you already run, and it usually needs both more amperage and more physical breaker slots.

A 200 amp upgrade is the answer here nine times out of ten. SPAN is a reasonable thing to want on top of it, but do not let a smart panel conversation delay a project that has a framing schedule attached to it.

Scenario 4: Solar and a Battery

This is the scenario where SPAN earns its price without any argument.

In a conventional battery installation, your electrician has to decide in advance which circuits are worth backing up, then physically move them to a separate critical-loads subpanel. You are committing to that list, in copper, months before you have ever lived through an outage. Then a storm comes and you discover you wanted the sump pump and the home office, not the guest bedroom.

With SPAN, every circuit is already switchable. Backup priorities live in the app, you change them whenever you want, and during an outage the panel sheds low-priority circuits automatically to stretch the battery. It integrates with Tesla Powerwall 3 and other common batteries, works alongside solar inverters, and pairs with SPAN Drive if you want the EV charger in the same ecosystem. If you have solar and a battery, or expect to inside a few years, the panel is doing real work.

Scenario 5: You Just Have an Old Federal Pacific Panel

Replace it, and do not overthink the brand. Federal Pacific Stab-Lok, Zinsco, and Pushmatic panels have documented failure-to-trip defects, and most NJ insurance carriers now decline to write policies on homes that have them. That is a safety replacement, not an upgrade project.

If you have no EV, no solar, no battery, and no electrification plans, a Square D QO or Eaton BR 200A panel does the job properly for a few thousand less, and it has a thirty-to-fifty-year track record with no software in the path. Spending the SPAN premium for features you have no use for is not a smart-home decision, it is a spending decision.

When SPAN Is the Wrong Answer

We install these panels and we still talk people out of them regularly. The clear cases:

  • A genuinely undersized service. A 60 amp service, or a 100 amp service whose calculated load is already at the main, cannot be fixed with software. You need conductors and a bigger main breaker. Load management is a way to use headroom, not to manufacture it.
  • A deteriorated or aluminum service entrance. If the entrance cable is aluminum, corroded, or undersized, it has to be replaced regardless of what panel goes on the end of it — and once the utility is involved anyway, SPAN's scheduling advantage disappears. At that point you are just choosing a panel.
  • Commercial and most multi-family. SPAN is a residential product. Three-phase service, tenant metering, and house panels in a six-unit building are a different conversation, and separating meters is usually the higher-value job in a Hudson County multi-family.
  • A homeowner who will never open the app. This is not a joke. The value of a smart panel is entirely in using it. If nobody in the house is going to look at circuit data or set backup priorities, you have bought an expensive breaker box.

You Can Do Both — and Often Should

The framing of "SPAN or 200 amp" is a false choice in a lot of houses. If your service genuinely needs upgrading, the upgrade happens, and SPAN is simply the panel you land on when it does. The incremental cost of choosing SPAN as part of an upgrade you were already paying for is far easier to justify than buying a smart panel on its own — you are paying the difference between panels, not the whole install twice.

That is also the cheapest moment to add the EV charger and pull one permit instead of two. If you are within a couple of years of solar, a battery, or a heat pump, doing it once is nearly always the better math.
